1. Material Selection

· Soft vs. Hard Alloys: Softer alloys (e.g., 1100) machine easily but may gum up tools; harder alloys (e.g., 7075) require sharper tools and higher rigidity.

2. Cutting Tool

· Cutter Material: Carbide end mills are ideal for high-speed machining. HSS tools work but wear faster.

· Geometry: Use 2-3 flute end mills for efficient chip evacuation. Sharp, polished edges reduce heat and built-up edge (BUE).

· Coatings: Uncoated or ZrN-coated tools prevent aluminum adhesion. Avoid TiN/TiAlN coatings (can increase friction).
